A Long Journey for a New Heart – Major Engine Restoration for an Irish Bongo

This van didn’t just travel across town; it was recovered all the way from Ireland to our premises here in Chester. With no approved Mazda Bongo specialists in their area and facing a major mechanical failure, the owner sought out the one team they could trust: The Mazda Bongo Auto Centre.

We were more than happy to take the job on. Within just a few days of arriving, this Bongo was back on the road with restored performance and reliability firmly re-established. What followed was a full mechanical transformation, including a complete engine replacement, system upgrades, and the kind of attention to detail that brings these vans back to life.


Diagnosing the Problem – A Failing Heart

When the van arrived, it was believed to be suffering from a head gasket failure — a common issue in ageing vehicles, but often a symptom of deeper problems. After a thorough inspection and teardown, the full extent of the damage became clear.

We discovered extensive heat damage to both the cylinder bores and the cylinder head itself, beyond what could be repaired. The engine had been running far too hot for far too long, and the internal damage had rendered it beyond economical repair.

Our investigation also revealed the likely cause of the problem — a cracked water jacket in the inlet manifold. This hairline crack was allowing coolant to escape silently, which likely triggered the initial overheating and ultimately led to the complete failure of the engine.

What started as a suspected gasket issue became a full-blown engine replacement, and the only solution was to start again from the ground up.


The Heart Transplant Begins – Engine Out, Engine In

The core of this restoration was the installation of a low-mileage short motor replacement engine, paired with a fully refurbished cylinder head. The cylinder head itself was skimmed, pressure tested, fitted with new valve guides, and had all valve seats re-cut for perfect sealing and performance.

We installed a new head gasket set and cylinder head bolts, ensuring every component was torqued and sealed to perfection. But this wasn’t just a simple swap. The following parts were also replaced as part of the rebuild:

  • Coolant temperature sensors (x2)
  • Thermostat
  • Camshaft and crankshaft oil seals
  • Timing belt kit and water pump
  • Oil and filter
  • Fuel filter
  • Air filter
  • Fresh coolant and antifreeze

This was more than just fitting a new engine — this was laying a brand-new foundation for long-term reliability and strong, smooth performance.


Supporting Systems – Fixing What Others Missed

As part of the rebuild, we replaced the damaged inlet manifold that had likely caused the original overheating issue — a small fault with big consequences.

We also fitted a replacement mass air flow meter to resolve erratic idling and improve throttle response. This single component made a noticeable difference to drivability.

Finally, the fuel system also received attention. The original electronic fuel pump was failing to deliver consistent pressure, resulting in poor performance and power loss. We removed the fuel tank, flushed the system, and installed a new fuel pump kit to restore strong, stable fuelling under load.

Once everything was reassembled and pressure-tested, the engine fired into life, smooth, powerful, and responsive. No more hesitations, no more power dips, and no more warning lights. Just clean, confident performance from a van that now runs as well as it looks.
