From Rust to Roadworthy: A Mazda Bongo Reborn

Some vans arrive with simple service requests. Others arrive holding on by a thread. This Bongo came to us fighting against years of corrosion, its chassis badly weakened and on the verge of returning to the earth. But with dedication, skill, and a belief that every Bongo deserves a second chance, we brought this one back to life.


The Silent Spread of Corrosion

At first glance, the van looked fine. But beneath the surface, years of rust had taken hold of its most critical areas. Structural components were compromised. Suspension mounts, chassis legs, and crossmembers were no longer safe. One section under the front suspension mount was even labelled dangerous and required urgent attention.

Without immediate intervention, this Bongo would have been condemned to scrap. That was never going to happen on our watch.


Step One: Cutting Back the Rot

We began by stripping away the damaged metal. The affected areas were cut back with precision, exposing the full extent of the corrosion. Every inch was inspected. We never hide rust behind filler or quick fixes. If it needs replacing, we cut it out properly.

Step Two: Tacking in New Steel

Once the rot was removed, we began crafting new panels. These were carefully tacked into place, ensuring exact alignment with the original structure. This step is crucial for strength and integrity. The welds are not rushed. Every piece is measured and double checked so the van leaves stronger than when it arrived.

Step Three: Seam Welded Perfection

With everything lined up, we carried out full seam welds across all repairs. This isn’t patchwork. It’s a full structural rebuild, the right way. We then treated each weld and surrounding metal with rust protection before moving on to sealing the underside.


Chassis Sealing and Protection

We rubbed down the entire chassis and applied a fresh coat of underseal. All suspension components were painted in matte black for a clean, factory-finish look. The result is not just cosmetic. It’s long-term protection against the elements.


Repairs Beyond the Welding Bay

Our work didn’t stop with the chassis. We replaced the rocker cover gasket to fix an oil leak. The A/C belt and tensioner were renewed. The van was given a full service, including new oil and filters, fuel filter, and checks on the gearbox, diff and coolant system. Brakes were inspected and screenwash topped up.

We also fitted new anti-roll bar links and D-bushes to bring the suspension back to standard.


Full 12V Electrical Rewire and Safety Upgrades

During the inspection, we uncovered unsafe wiring throughout the rear 12V system. We carried out a complete rewire, fitted a new split charge system, and secured it all with a new battery tray and clamp. Electrical safety is just as important as mechanical strength, especially in campervans where rear systems power essential equipment.


The End Result

From dangerous and deteriorated to safe, strong and MOT-ready. This Bongo has been given a complete structural renewal. Welding repairs, full underseal, electrical rewiring and a full service have returned it to a standard its owner can be proud of.

Another Bongo saved. Another journey waiting to begin.
