When a Blown Head Gasket Turned Into Something Much Bigger

A Diagnosis Nobody Wants to Hear

This Mazda Bongo’s blown head gasket repair began the way many major engine failures do.

The customer had taken the van to a local garage after noticing serious running issues and overheating concerns. Following the inspection, they were told the worst. The van had a blown head gasket.

At that stage, the van’s future felt uncertain.

However, rather than giving up on it, the decision was made to have the vehicle recovered to us using our own recovery service so we could carry out a proper investigation ourselves.

That is where the real story began.


Confirming the Extent of the Damage

Once the Mazda Bongo arrived at our workshop, we carried out a full compression test to understand exactly what was happening inside the engine.

The results immediately showed there was a serious issue.

All cylinders were significantly down on compression, reading around 70 to 80 PSI, far below what the engine should normally produce.

At this point, there was no avoiding a full strip-down.


Removing the Cylinder Head

With compression figures that low, we removed the cylinder head for inspection.

Unfortunately, the damage was immediately obvious.

The engine had overheated badly enough for the cylinder head to become heavily warped, and worse still, it had cracked.

This is one of the most serious outcomes of overheating on these engines. Once the head reaches this stage, repair is often no longer possible.

However, despite the damage, the rest of the engine still needed to be inspected carefully before deciding the best way forward.


Inspecting the Bottom End Properly

Before simply replacing parts, we checked the condition of the pistons and cylinder bores to ensure the engine block itself had survived the overheating.

Thankfully, the bores showed no significant damage.

Because of this, we were able to hone the cylinder bores properly, preparing the engine for rebuild while ensuring the internal surfaces remained in good condition.

This was an important moment in the repair, as it meant the engine still had a solid foundation to build from.


Fitting a Fully Reconditioned Cylinder Head

To bring the engine back properly, we supplied and fitted a fully reconditioned cylinder head.

This was not simply cleaned up and reused. The replacement head had been:

  • Pressure tested
  • Professionally skimmed
  • Fitted with new valve guides
  • Fitted with new valve seats
  • Fitted with new valve stem seals

This ensured the replacement head was fully prepared and ready for long term reliability.


Replacing Everything That Matters

Whenever we carry out a Mazda Bongo blown head gasket repair, we believe in doing the job properly while access is available.

Because of this, the engine also received:

  • New cylinder head gasket set
  • New cambelt kit
  • New cambelt tensioner
  • New water pump
  • New camshaft oil seal
  • New crankshaft oil seal
  • New rocker cover gasket

Alongside this, the van received:

  • Fresh coolant
  • New engine oil
  • New oil filter
  • New air filter
  • New spark plugs

This approach ensures the engine is not simply repaired, but properly refreshed and protected moving forward.


Why Proper Diagnosis Matters

This repair highlights the importance of proper diagnosis and specialist inspection.

A blown head gasket is often only part of the story. In this case, the overheating had already caused severe damage to the cylinder head itself.

Without fully stripping and inspecting the engine, that damage could easily have been missed.

Instead, the van received the level of repair needed to ensure it could return to the road reliably.


Back on the Road the Right Way

By the end of the rebuild, this Mazda Bongo had gone from major engine failure to a properly rebuilt and refreshed engine setup.

More importantly, the customer now has confidence knowing the work was carried out thoroughly, using the correct parts and proper inspection procedures throughout.


Saving a Van Worth Saving

Engine failures like this can feel devastating when they first happen.

However, this repair shows that with the right diagnosis, the right parts and the right approach, even serious failures can often be repaired properly.

This Bongo now has a fresh future ahead of it.
