Mazda Bongo Full Restoration from Severe Rust

Some restorations are cosmetic.
Others are a complete fight to save the van.

This Mazda Bongo arrived in one of the worst conditions we’ve seen. Severe corrosion had spread across multiple structural areas, and the list of required work kept growing the deeper we went.

At that point, it becomes a decision.

Walk away, or commit to saving it properly.

The owner chose to save it.


Arrival in Poor Condition

From the moment this Bongo arrived, it was clear this was not going to be a simple job.

Corrosion had taken hold across the sills, crossmembers and chassis sections. Panels were weakened, previous repairs had failed, and structural integrity was compromised in several key areas.

Even visible components told the same story. The headlights had deteriorated beyond repair and needed to be replaced.

This was not just tired. This was a van on the edge of being lost.


Welding Work and Structural Repairs

The only way forward was to strip it back and rebuild it properly.

Extensive welding work was carried out on both sides of the vehicle, including the inner and outer sills, chassis tubs, crossmembers, and structural sections throughout the underside.

Multiple areas required full replacements rather than repairs, particularly around the rear crossmember corners and sill structures. Door pillars, body sections above the sills and surrounding structural points were also rebuilt where corrosion had spread further than expected.

As is often the case with vans in this condition, additional work was uncovered as we progressed. Each issue was addressed properly, ensuring nothing was left hidden or untreated.

This stage is not quick or easy. However, it is what determines whether the van has a future.


Underseal Protection for Long-Term Survival

Once the structure had been restored, the focus shifted to protecting that work.

The underside was treated to ensure the newly repaired and replaced sections are shielded from moisture and road conditions going forward.

After a rebuild of this scale, protection is just as important as the repair itself.


Bronze Package and Exterior Rebuild

With the structure solid again, we moved into the visual transformation.

The van received our Bronze Package, including genuine rear wheel arches, full lower-bodywork correction, and a bottom-half respray in the customer’s chosen colour.

However, due to the van’s condition, the work progressed further.

The front and rear bumpers were replaced where damage was too severe. The driver’s side wing and bonnet were replaced and painted. The boot lid was replaced, and repairs were carried out to the rear roof pillar and door areas to bring everything back into alignment.

New headlights were fitted to replace the originals that could not be saved, instantly lifting the front end and improving both safety and appearance.

By this stage, the van no longer resembled what first arrived.


Mechanical and Electrical Work

Alongside the structural and bodywork restoration, key mechanical and electrical components were addressed.

Anti-roll bar bushes were replaced front and rear, lighting faults were corrected, and a split charge system with a leisure battery was installed. USB charging points and interior lighting were added to improve usability.

These additions bring the van up to a standard that makes it practical for modern use, not just roadworthy.


Completion and Final Touches

After weeks of work, the transformation was complete.

What arrived as a heavily corroded and structurally compromised vehicle has been rebuilt into a solid, usable and presentable Mazda Bongo once again.

This was not a quick refresh. It was a full restoration in every sense of the word.


A Van Saved, Not Replaced

This Mazda Bongo full restoration is a reminder of what is possible when the right work is carried out properly.

Many would have walked away from a van in this condition. Instead, it has been given a second life.
